2015 Freightliner Cascadia DD15 - Low Fuel Pressure SPN 94 FMI 1

Question

My DD15 started acting up yesterday morning. Whenever I hit a grade with a full load, the engine starts to stumble like it's starving for fuel. If I back off the throttle it smooths out, but I can't maintain 65 MPH anymore.

I hooked up DiagnosticLink and I'm seeing low rail pressure. I changed both fuel filters and the Davco element was pretty black, but it didn't solve the problem. I'm afraid the high pressure pump is giving up or maybe I've got air getting into the lines somewhere.

✅ Confirmed fix: It turned out to be the Fuel Pressure Flange (the 'three-stage' valve). The internal O-rings had failed, allowing fuel to bypass back to the tank instead of holding rail pressure under load.

We replaced the valve and the fuel high-pressure sensor for good measure. Ran a fuel system prime and it pulled the Grapevine with 80k lbs without a single hiccup. Make sure you use a torque wrench on those lines, they are sensitive.

Check the fuel pressure relief valve on the back of the rail. If it's leaking through to the return line while the engine is running, you'll never maintain high side pressure. You can pull the return line and see if fuel is trickling out at idle; it should be bone dry.

Check your Davco sight glass while someone revs it. If you see a stream of bubbles, you have a suction side air leak. Usually it's the O-ring on top of the filter housing or a cracked pick-up tube in the tank.
