Cummins ISX15 Code 1891 - EGR Valve Calibration Fail after replacement

Question

I'm working on a 2013 Peterbilt that just had a new EGR valve installed. Every time I try to run the calibration routine in Insite, it fails immediately with code 1891. The truck is stuck in derate and I can't clear the active fault no matter what I do.

Found the issue was a pin fitment problem in the OEM harness connector (P/N 2881820). The signal return pin was pushed back slightly, causing intermittent resistance during the actuator sweep. I depinned the connector, tightened the female terminals, and applied dielectric grease. After that, the Insite calibration passed on the first try. Total cost was $0 for the fix, just an hour of labor to map the harness pins.

Have you inspected the EGR crossover tube and the intake manifold port? If there is heavy soot buildup, the valve might be physically hitting carbon before it reaches the commanded fully closed position, which triggers a calibration error.

Sometimes the gear timing on the aftermarket valves is off right out of the box. If this isn't a genuine Fleetguard/Cummins part, that might be your issue. Also, make sure there isn't an old gasket pulse-ring stuck in the housing if you didn't clean it well.

Check your battery voltage while running the test. If the voltage drops below 11.5V during the sweep, the ECM will abort the calibration and throw 1891. Hook it up to a battery charger and try again.
